Building an outdoor sectional chair
Â
The first step of the woodworking project is to build the frame of the seat. As you can easily notice in the diagram, we recommend you to build the frame out of 1×4 lumber. Drill pocket holes at both ends of the yellow supports and insert 1 1/4″ screws.
Â
Â
Build the back of the outdoor sectional chair out of 1×4 lumber. Mark the cut lines on the 1×4 slat and use a circular saw to get the job done in a professional manner. Smooth the cut edge with sandpaper and remove the residues. Use a spirit level to check if the seat are horizontal, before securing the legs to the frame. Drill pilot holes through the horizontal support and insert a few 1 1/4″ screws, to get a professional result.
Â
Â
Build the front legs out of 1×4 lumber. Cut them at 14 1/4″ and secure them to the frame using 1 1/4″ screws. Leave no gaps between the components and pre-drill the components to prevent the wood from splitting.
Â
Â
After building the main frame of the chair, we recommend you to start installing the seat slats. First, start with the side slats. Use 1×4 lumber to build the components and secure them to the frame using glue and finishing nails. Pre-drill the lumber to prevent the wood from splitting.
Â
Â
Build the rest of the 1×4 slats to the seat of the chair. As you can easily notice in the diagram, we recommend you to cut the slats at the right size and to drill pocket holes at both ends. Fit the slats to the seat and secure them into place using 1 1/4″ screws.
Â
Â
Continue the project by fitting the slat to the back of the chair. Align the slat at both ends and secure it into place using finishing nails and glue. Leave no gaps between the components.
Â
Â
Build the backrest out of 1×4 lumber. Drill pocket holes at both ends of the slat and secure it to the back legs using 1 1/4″ screws. Add glue to the joints. Build the top component out of 1×2 lumber and secure it to the top of the back legs using 1 1/4″ screws.
Â
Â
As you can easily notice in the diagram, you can assemble a few modules to create different models of outdoor sofas. Check out the corner outdoor sectional to have more alternatives when designing your outdoor sofa.
Â
Â
Last but not least, we recommend you to take care of the finishing touches. In order to get a professional result, fill the holes and the gaps with wood filler and let it dry out for a few hours. Â Check if there are protruding screws and fix this issue, if necessary.

Has anyone built this out of 5/4 deck boards? If so, what are the adjustments you made to account for the added thickness of the material?
